I patched my plenum box with fiberglass mesh and coated the entire thing to make a solid piece. That old cardboard just sucked in the resin and it turned into a rigid peice that will outlast me.

To save freight charges you can often buy a bit of door panel cardboard or the modern PVC replacement at a local upholstery shop. That stuff is about 1/8 thick and is water resistant. It will work for the inside partition and the back panel. On the flapper valve you can use the same stuff or make a metal plate to replace the original cardboard piece. Make the plate just a bit smaller than needed for the opening then fasten a piece of heavy felt to that which is large enough to overlap the opening a bit to provide the seal.

I am trying to figure out the baffle or divider that is inside the heater plenum.

There appear to be 2 but I can only figure out one of them.
The first image below shows the internal"channel" that holds the baffle in place. The problem is that I have a single piece (2nd image) that fits perfectly inside that channel and down the length to the flap.
What remains of the back side also has what appears to be an internal baffle running down the length (3rd image).
I believe that they both belong inside but I can't imagine why.

I haven't had mine apart. I'm sure the long thin one fits in the channel to separate defrost vs. floor heat. The other one I don't have a clue how it would fit in.

I've not been in the shop for about 10 days. Hoping to get back to work on the doors this weekend.
I had been working on the window regulator but I am not sure that should be the first thing I install.
Does it make more sense to install the locks and closures first, then the wing window, and then the PW regulator and glass last?

I have known for a few years that the window seals, from Steel Rubber, we're going to cost about 1K (and that's not everything I need). That is just hard to chew on now that it is time to order it. Maybe next pay day.

I would do it in reverse removal order.

Door handles can go on whenever... just press the paddle in the door to open the car.

I have a rear glass gasket for my/your car that I don't see myself needing. I can let it go for pretty cheap if you still need one.

Still working on the heater plenum. Something has me confused. Image1 below shows the cleaned-up interior Yes, I primed the interior. It was mold, moisture and mouse stained so why not. In image2 I have laid the original back side where it belongs. I am concerned about the opening of the floor vent (red line). I don’t know what those three metal connectors (circled) are for. The vent hole does not reach all the to them. Nothing is missing from that area of the backside. So, what was the purpose of image3.
I am not going to lose any sleep over them. I won’t be driving in the cold so much that the heater will affect the experience.

I don't remember seeing those U things but the way they are sort of hidden and are positioned in the air out slot I wonder if they held some kind of louver or deflector to direct air more toward the right and left instead of dumping it all straight down over the hump.

EDIT: as mentioned, I don't remember them on the 56 plenums but that means very little. Wonder if they could be something added after the fact by a dealer or owner as they don't appear to be present on the plenum shown in the heater components illustration on parts plate 29E.

Is your plenum the “cardboard type”? I ask because I’ll need to be doing one for factory A/C and would like to get it as nice as yours! Either that or I’ll need to find someone to duplicate it.
