Yes, Lost Foam was pioneered for volume production by Outboard Marine Corp - Evinrude/Johnson - in the 70s for making high quality aluminum outboard engine castings, and has since been adopted worldwide by the Japanese automakers and others, OMC were world leaders in perfecting this technolgy.

I'll be damned. OMC headquarters was in Peterborough Ontario less than 50 miles from here. Unfortunately they threw everything away 10 years ago.

Wow paper. You could develop your 3D blueprint and print it off in layers on paper. Cut out the paper stack the sheets and glue them together to make a pattern. Should work as well as a wooden pattern if you are careful.
